Overview of thermal fluid (hot oil) heaters

thermal fluid (hot oil) heaters  (HMO heaters) automatically maintain the operating temperature set by an operator accurate within 0.5% of the setting. At the same time, heat transfer agent temperature can reach 400°C at outlet. Thermal fluid heaters are equipped with multiple safety systems for operation within the required limits. If the operation data fall beyond the permissible limits, the heater is shut down automatically. Main working data, like burner flame, temperature of a heat transfer agent, exhaust gas temperature, hear transfer agent flow rate, and pressure of combustion air are continuously controlled during operation. Thermal fluid is a special nonflammable liquid, a mixture of water and ethylene glycol.

All elements and units in a heater are easily accessible for diagnostics and replacement. Pipe connections supply inert gases for flame extinguishing. Nozzle covers are fastened by bolts; therefore, oxygen cutting must never be used to replace spiral coils. Bolts and other parts are provided with coating protecting against corrosion and rust. Electrical equipment, motors and pipes are standard industrial equipment. At a customer’s discretion, centrifugal pumps for circulation of a heat transfer agent can be provided with mechanical face seal or cup-type seal or can be designed without seals.

Thermal effectiveness. Along with safety and reliability, thermal effectiveness is the most important characteristic of an thermal fluid heater. The heater reaches the theoretical effectiveness limit for two-pass heaters. The thermal effectiveness of these plants is 92%. The theoretical limit, 100%, is unreachable in practice due to unavoidable heat losses in a chimney, with moisture on walls. However, quantity of heat absorbed by a coil and quantity of losses through the housing can be varied by choosing an optimal design.

Crude oil burner is installed at the end of the housing to provide flame along the central axle of a spiral coil. Its flame releases energy radially, while heating the internal part of a coil but without impingement on its surface. Hot gases flow outwards to the coil end. There, they are turned back, enter the annular space between the housing coating and the external part of a coil and heat its outer surface. Gases flow in opposite direction throughout the coil and leave through the flue. Heat from exhaust gases is used by the combustion air preheater resulting in higher effectiveness of a plant. One can choose an optimal burning mode based on the modular principle of control, thus saving fuel and reducing heat releases:

  • High-energy direct spark ignition with an ignition transformer.
  • Flame temperature detector with a metering orifice.
  • Combustion air blower with a tube, a dumper, a locally installed switch for low-burning air and a modulation motor with fire-resistant “low/high” switches.

Fuel. Fuel feed unit. Crude oil which is transported in oil pipeline is used as a fuel. This makes the work significantly easier and reduces operating costs.

Crude oil heat exchanger includes:

  • A tubular heat exchanger mounted on a frame
  • A two-pass pneumatic control valve for a heat transfer agent
  • A pipeline running towards the heat exchanger and backwards, and a bypass connecting the heat exchanger with the pump inlet
  • Thermocouples for the heat exchanger inlet and outlet, for crude oil.

Oil convection heaters. Overview

In this type of crude oil heaters, crude oil is heated while it flows through the heat transfer coil. The coil is preheated by convection gases that envelope an outer surface of the coils. Gases are recirculated to increase efficiency and limit radiation from the burner flame. The major advantage of this type of heaters is that it is possible to prevent overheating of liquid surface by the tube, thus making these heaters applicable for overheat-sensitive crude oil heating.

Due to the purely convectional configuration of a heat exchanger, the surface temperature on the tube wall can be strictly controlled. A heater can operate with the surface temperature that does not exceed the overall temperature by more than 2.8°C. The plant power is 0.8 to 40 MW. Heaters increase the crude oil temperature to the setting, which is specified by the customer, thus reducing oil’s viscosity and providing for conditions for further transportation by oil trunk pipelines.

Design. A burner delivering flame into an insulated combustion chamber is used in a convectional heater. Flame length is limited. Hot gases produced by the burner flame flow from the combustion chamber to the bottom part of the heat exchanger housing, where there are no heat transfer coils. Coils are in the top section of the housing, and they are not heated directly by the burner flame. Hot gases flow from bottom to top through the top section of the heat exchanger housing where heat transfer coils are placed. Gases envelop the surface of coils providing the convection heating.

A convection-type heater consists of the following main components:
